There is no fixed price for an energy retrofit of an old heat treatment, annealing, trolley, mesh-belt or roller-hearth furnace or continuous line. This is an equipment-specific technical and implementation service rather than a standard spare-part purchase. Local relining, seal repair or a control upgrade has a different budget from a complete overhaul involving combustion, heat recovery, drives and line integration.
Different quotation versions for the same Suneng gas-fired trolley furnace include changes to burner, sealing and electrical-control configurations, as well as price changes for some items of unchanged specification. A budget difference cannot therefore be attributed entirely to added or removed equipment. Separate quantity and specification changes, inclusion changes and unit-price changes before totaling equipment, site work and verification costs. Energy savings require a separate comparison under equivalent operating conditions.
First establish the main problem, what must change, what can remain, the acceptance objectives, the shutdown window, the basis for energy calculations and the quotation's inclusions and exclusions.
1. Seven common quotation components
- Site diagnosis and design: surveys, tests, measurements, drawing and operating-data reviews, decisions on retained and replaced components, and the acceptance approach.
- Structure and lining: chamber size, operating temperature, insulation materials and layers, removal, installation difficulty and any shell repairs. A small box furnace and a large trolley or continuous furnace involve very different work quantities.
- Heating or combustion: electric elements, zone distribution, power calculation and control circuits; or burners, air-to-fuel control, ignition, flame supervision, gas interlocks, fans and pipework. Changing from electricity to gas or vice versa also requires an assessment of utilities, safety, capacity and operating cost.
- Controls: controller, operator interface, instruments, thermocouples, zone control, alarms, records, stored recipes, cabinet work and system interfaces. Program development, logic and commissioning matter as well as hardware quantities.
- Mechanisms and auxiliaries: for example, trolley rails and doors, mesh-belt drives and tensioning or pusher mechanisms. Relining and controls alone cannot eliminate severe mechanical deterioration.
- Flue-gas heat recovery and related measures: assess combustion-air or workpiece preheating and exhaust improvements where suitable. For waste-heat boilers and pressure vessels, define the equipment, interfaces and responsible parties, then confirm the specific requirements applicable to that scope before including it in the budget.
- Installation, commissioning and production coordination: removal, erection, wiring, lifting, insulation work, trials, training and acceptance support. Site access, shutdown coordination and commissioning time may dominate implementation difficulty.
2. What changes the budget most?
Furnace type: box, trolley, pit, mesh-belt, roller-hearth, pusher and annealing/solution-treatment lines differ structurally. Continuous lines also involve upstream and downstream operations, conveying, cooling, tension, zone lengths and coordinated controls.
Work depth: fault repair, a system upgrade, a complete overhaul, a comprehensive energy retrofit and relocation/restart are different scopes.
Existing condition: age, faults and missing drawings increase diagnostic and construction uncertainty; undocumented equipment may require field measurement.
Process requirements: defined temperature uniformity, data records, protective atmosphere and energy targets require more detailed design and verification.
Site and shutdown: workshop space, lifting, removal, utilities and allowed interruption affect costs. Shorter shutdowns may require prefabrication or phased implementation.
3. Why chamber dimensions are not enough
Also specify the material, load, working temperature, heating and holding times, uniformity requirements, heating method, lining, door arrangement, controls, safety interlocks and site conditions. Two similarly sized furnaces used for ordinary tempering and prolonged high-temperature holding may need substantially different configurations. Chamber size supports an initial discussion, not a final price.
4. Overhaul costs versus energy-retrofit costs
An overhaul mainly restores reliability by repairing aged lining, poor seals, worn mechanisms, obsolete controls or failed safety functions. An energy retrofit aims to reduce heat loss or improve heating, temperature control and heat utilisation. Projects may combine both, but quotations should separate necessary restoration from optional energy improvements so that comparisons remain meaningful.
5. Energy savings and payback
Collect pre-retrofit energy data alongside output, shifts, process temperature and load; calculate energy per unit of product; estimate the proposed changes; include electricity or fuel prices; compare investment with expected savings; and plan verification over a representative continuous operating period.
Existing condition, production load, process, operating practice, prices, output changes and maintenance all affect the calculation. Payback is a model with explicit assumptions and boundaries, not a fixed promise. 6. Information to prepare for an enquiry
- Equipment: type, photographs, chamber size, working temperature, heat source, controls, service age, drawings or technical agreement.
- Process and production: material, workpiece size and weight, load, recipes, heating and holding requirements, cycle, annual operating hours and shutdown window.
- Current problems: high energy consumption, uneven or slow heating, damaged lining, leaking doors, control faults, unstable mechanisms or frequent repairs.
- Operating data: electricity or gas consumption, output, shifts, process temperatures, unit-product energy and recent maintenance records.
Budget accuracy depends on the completeness of real equipment and operating information.
7. How to judge a quotation
Check that it states the work scope, main materials and equipment, retained and replaced parts, schedule, commissioning and acceptance, controls, site work, training, exclusions, acceptance boundaries and subsequent support. A low total may cover only a local repair and exclude controls, installation and commissioning. Compare prices for the same scope.
